Lean Demystified – An Introduction to Lean Systems

If Lean is about simplicity how come it appears so complex?  In this fast moving simulation we explain how all the tools relate together as a complete system.  You get to practice using 5S, Value Stream Mapping, Kanban, Yamazumi Charts, SMED and and the importance of Lean Measurement systems. 

In this one-day workshop we will establish a traditional factory and run it for best results.  Learning will be accomplished through the application of Lean Thinking in our simulated manufacturing business.  Watch as Lean brings about capacity increases of over 200% with huge inventory and floor space reductions.  An early step towards excellence is often as simple as getting organised, and 5S is the best “get organised” tool around.  We will again learn through simulation as we take a traditional business environment through the 5S program. 

What’s Your Process for Teamwork ?

Engaging your team does not happen by chance! Team Leaders/Managers need a process for teamwork to get the best from their teams. The Team Management Wheel has the dual benefit of providing a "user friendly" process for team problem solving & decision making plus an insight into how to manage the diversity of work styles in a team. Whilst the nine key functions of the Team Wheel ensures a team takes a balance to approach to its work the accompanying Work Preference Profile (TMP) provides information to help make the most of people's strengths through appropriate role allocation and interpersonal communication ("Pacing"). The individual profiles are then combined to make a "Team Map" which is very useful in identifying where there may be "gaps" leading to the formulation of strategies to address these. Team Leaders & Managers are introduced to the concept and skills of Linking Leadership - the foundation of the Team Wheel. This is based on a philosophy of "structured inclusion" to take advantage of diversity of thinking within a team.
Workshop participants will receive a personal Team Management Profile (TMP) as well as the opportunity to participate in a number of experiential activities specifically designed to develop Linking Skills. Indoor sessions will be interspersed with facilitated outdoor problem solving activities - "Learn by Doing!"

Transformation to Lean Maintenance

This workshop is designed to answer the following questions

Workshop participants will leave the workshop understanding, the role of maintenance in supporting an organisations Lean transformation, how and why maintenance needs to change to help support that transformation and how to undertake a simple diagnostic on their maintenance effectiveness, using this to develop a pathway to improved performance and reduced cost.

Learn the Essentials of Practical Value Stream Mapping

Value Stream Mapping is a technique used to pictorially show the process of material flow, information flow and resource requirements to provide a product or service to a customer. Value Stream Mapping provides teams with essential information to enable a well structured improvement approach to be taken. This one day workshop will provide attendees with a unique opportunity to learn the principles and techniques of Value Stream Mapping in a live manufacturing environment at Frontline Australasia. Participants will learn the difference between Value Stream Mapping and process mapping, how to specify value and determine value adding actions and non value adding actions alongside the techniques of drawing a value stream map. You will also be shown how to identify improvement opportunities from a Value Stream Map.

Developing Shopfloor Lean Scoreboards

Geoff Green, an experienced Lean Operations Manager, who now works with industry to improve profitability by establishing lean/continuous improvement production systems and cultures.   Geoff has developed a comprehensive set of lean training modules that can be delivered as nationally recognised Certificate training in Competitive Manufacturing or as business improvement workshops.
Establishing good, visual communication is an essential part of a lean production system -  information is of little use if it is hidden in a computer, a manual or one persons brain.  Shop Floor Scoreboards ensure that each team has the information they need to know, available at a glance. They allow them to know how they are performing, in as close to real time as possible, so that they can plan collaborative strategies to improve their performance. Scoreboards ensure that no one drops the ball and continuous improvement happens across all the areas that need focus – such as cost, quality, time/delivery, safety and moral.
The full day workshop will cover:

  • Understanding how to cascade KPI’s that drive the right shop floor behaviour
  • Learn how to focus work teams on internal and external customer needs
  • See how scoreboards facilitate short cycle feedback and performance management
  • Establish standardised issue management and improvement planning processes that lead to greater innovation and reliability

Kaizen Blitz – Implementing Rapid Lean Solutions
Kelvyn Gallagher: Leader & Coach, Lean Transformations, (0421 494 389)

Under the expert Lean guidance of Kelvyn Gallagher, this group will take an existing workplace improvement opportunity, and use Toyota's ‘Kaizen Blitz’ methodology, to rapidly design and implement a solution.
Kelvyn has trained in Japan with both Nissan & Toyota and has vast practical experience with Lean applications. Last year, Kelvyn co ordinated the amalgamation of two sites into one, where a satellite plant using a total of 1400 sq. metres, was relocated into the main plant in an area of 250 sq. mtrs. This Division, was awarded the Pacific Brand’s ‘Continuous Improvement Award’. In July 2007, a Kaizen Blitz project that Kelvyn coordinated, lead to the doubling of ‘up time’ on a key process. The client was then able to cancel plans to invest $1 million on new and now unnecessary equipment.

Risk Management  in Lean Supply Chains

The introduction of Lean methodologies into companies Supply Chains has delivered great gains, however at the same time it exposes the firm to significantly increased risks.  The reduction in buffers, inventory, staffing and capacities mean that organisations are less resilient than they were 5 or 10 years ago.

This does not mean that firms should avoid Lean practices because of this increased risk, rather they should act to identify and manage these risks.  This workshop will outline what Lean Supply Chain is all about and will explore the types of risk that Lean Supply Chains can be exposed to.  There are several approaches that can be put in place to counter risk, either contingency or mitigation.  Having built an understanding of Supply Chain Risk/Responses we will then move through a methodology for identifying these risks and selecting a suitable response using some real life examples.
